Why Inspection Is Difficult
A coating is transparent or translucent, it follows the geometry of the board and it covers exactly the features that make the board recognisable. Verifying that it is present, of the right thickness and in the right places is therefore harder than inspecting most processes, and the areas that matter most, such as under a component, are the ones that cannot be seen. The inspection method has to be chosen to make the invisible visible, which is what the ultraviolet tracer achieves. Without a purposeful inspection, the coating process is effectively unverified.
Visual and UV Inspection
Many coating materials contain a fluorescent tracer, and under an ultraviolet lamp the coating glows while the board does not, which makes the coverage visible at a glance. The inspection checks that the coating is present across the areas that should be covered and absent from the keep-out, and it shows the typical defects: a thin patch, a missed area, a bubble or a drip. The lamp’s wavelength and the material’s tracer have to match, since not every material fluoresces under every lamp, and the inspection should be performed in a darkened area so that the contrast is sufficient. Where the material has no tracer, a visual inspection at an angle under a bright light is the alternative, and it is less sensitive.
Thickness Measurement
The thickness is measured non destructively with an ultrasonic gauge or, on a coupon or a sample, by a micrometer before and after the coating or by a cross section. The measurement has to account for the substrate, since the gauge measures a total that includes the laminate or the component, and the calibration should be performed on a known sample. The thickness varies with the geometry, so the specification is usually a range and the measurement is taken at defined points, such as a flat area, an edge and a corner. A single measurement on a representative area is not sufficient, because the extremes are where the process goes wrong.

Adhesion and the Tape Test
The adhesion is verified by a tape test, in which a cross hatch or a defined area is scored and a tape is applied and removed, and the amount of coating removed is compared with the acceptance criteria. The test is performed on a sample or on a non critical area, since it damages the coating. It is also performed after an environmental exposure, because a coating that adheres when new may not adhere after humidity or thermal cycling. The result is a good indicator of the surface preparation, and a failure usually points to a cleanliness or a moisture problem rather than to the material.
Coverage Under Components
The coverage under a component is the hardest to verify and the most important, because that is where the moisture will be. The coating has to flow under the part by capillary action or by the dispensing path, and its ability to do so depends on the gap, the material’s viscosity and the surface energy. The verification methods are limited: a cross section on a sample shows the coverage, a weight gain measurement gives an indirect indication, and a test of the assembly’s insulation resistance after a humidity exposure shows the consequence. The process parameters, such as the dispense pattern and the dwell, are the practical control, and the sample’s cross section is the evidence that they work.
Verifying the Protection
Ultimately, the coating is verified by testing the protection rather than the film. A humidity test, a thermal cycling test or a salt spray exposure, followed by a functional test and an insulation measurement, shows whether the coating performs its function. The test should be applied to coated samples and to uncoated controls, so that the coating’s contribution is visible. Where the product must meet a standard, the standard defines the exposure and the acceptance, and the test should follow it rather than an equivalent. The record of the material, the parameters and the test result is the evidence that the process is under control.
Repair and Touch Up
A coating defect can sometimes be repaired by a touch up, and the repair process has to be controlled as carefully as the original. The area is cleaned, the coating is applied locally, and its cure has to be compatible with the material already present and with the components. A touch up that leaves a visible edge or a solvent that attacks the existing film is a defect in itself. The repair should be recorded, and its result should be inspected. Where the defect is under a component, the repair is usually impossible and the board’s disposition has to be decided on the basis of what the defect means for the protection.
Records and the Coating’s Traceability
Because the coating is invisible after it is applied, the record carries the evidence. The material, its lot, the date of the coating, the parameters, the operator, the thickness measurements and the results of the adhesion and environmental tests should all be recorded against the product or its lot. Where the product is traced, the coating record should be linked to the unit’s identity so that a field failure can be investigated against the process data. A coating operation with no records is one that cannot be defended when a question is asked, and the question is usually asked after a failure.
