Solder Paste Expiry and Mixing

Solder paste is a chemically active material with a shelf life, a thawing requirement and a working life in the printer, and treating it as a consumable that is either in date or out of date misses most of what affects the print. Two jars with the same date can behave differently depending on how they were stored, and a jar that has been open for a week is not the same material it was on the first day.

Shelf Life and Storage

Paste is normally supplied frozen or refrigerated, and the shelf life is quoted for the recommended storage condition. A jar that has been stored warm has aged faster than its date suggests, which is why the storage temperature and the date of receipt should be recorded rather than only the expiry. Where the paste is frozen, the packaging protects it from moisture, and the seal should be intact when it is received.

Stock rotation matters more for paste than for most materials, because the material ages whether or not it is used. A first-in, first-out rule with the date visible on the label prevents a jar from spending a year at the back of the refrigerator and being issued on the day it expires. Paste storage conditions should be recorded so that a printing problem can be traced back to a storage excursion.

Thawing

Frozen paste must be thawed in its sealed container, typically for a few hours, until it reaches room temperature. Opening a cold jar allows condensation to form on the surface, and the water that condenses changes the rheology and can produce solder balls. The rule is simple and frequently broken under production pressure: the jar must be at room temperature before it is opened.

The thaw time depends on the jar size and the ambient temperature, and it should be stated on the label or in the procedure rather than estimated. Where a jar is needed urgently, warming it deliberately is worse than waiting, because the temperature gradient across the material is what causes the condensation and the inconsistent viscosity. Paste handling practice sets the standard that the procedure should follow.

Pot Life in the Printer

Once a jar is open, the clock continues. The pot life quoted by the manufacturer is the time for which the paste remains usable after opening under stated conditions, and it is affected by the ambient temperature, the humidity and the exposure to air. Paste on a stencil loses solvent continuously, and the loss changes both the viscosity and the transfer efficiency.

In practice the pot life is most visible in the deposit volume: a paste that has been on the stencil for several hours prints smaller deposits and releases less cleanly. The response is to work from a smaller quantity, to replenish on a schedule and to discard what remains at the end of the pot life rather than returning it to the jar. Returning used paste to the jar mixes aged material with fresh, which is the next problem.

Expired Paste

Expired paste should not be used without an assessment, and the assessment should be a measurement rather than a look. Printing a test pattern and measuring the deposit volume, and inspecting the reflowed joints on a test board, gives evidence that the paste still behaves acceptably. Where the paste is used, the decision and its supporting data should be recorded against the affected build.

In many cases the honest answer is to discard it. The value of a jar of paste is small compared with the cost of the boards it will be printed on, and the risk of an intermittent printing problem that consumes a day of engineering time outweighs the saving. Where paste is consistently expiring, the ordering quantity is too large and should be reduced.

Mixing Old and New

Mixing is sometimes done to use up an old jar, and it is usually a mistake. The two materials may have different viscosities and different solvent content, so the mixture behaves like neither and its behaviour changes as the components separate. The result is a printing process that drifts in a way that cannot be explained by any single variable.

Where mixing is genuinely useful, it is in stirring a settled paste before use, which restores the consistency without changing the formulation. That stirring should be gentle and brief, because vigorous mixing introduces air, and air in the paste produces missing and partial deposits. The distinction between restoring a paste and blending two pastes is worth making explicit in the procedure.

Records and Traceability

The records that matter are the receipt date, the storage condition, the expiry date, the thaw time, the open time and the lot. With those, a printing defect can be compared with the material history of the build, and a pattern often emerges: a particular lot, a particular day of the week or a particular sequence of thawing. Without them, the investigation has no material dimension at all.

The record also supports the decision to change the paste. Where several lots have produced marginal printing, the specification or the supplier may be the problem rather than the handling, and the evidence is in the log. Paste volume control is the measurement that ties the material record to the process result.

Working with the Supplier

The paste supplier can provide more than the datasheet: the recommended storage and thawing conditions for the specific product, the pot life under different ambient conditions, and guidance on the rheology that the printer needs. Those conversations are worth having before a problem appears, and the answers should be written into the procedure rather than remembered.

Where a printing problem resists every process adjustment, the paste lot should be reported to the supplier with the data. A lot that is out of specification is their problem to resolve, and the report is only credible if the handling record shows that the material was stored and thawed correctly. Flux chemistry also varies between products, so a change of paste is a process change and should be treated as one.

A parameter that is set once and never re verified drifts, and the drift is usually discovered by a defect rather than by the record.
