Wrong Part: 5 Rules for Reel and Program Control
A wrong part is a component of the correct package but the wrong value or the wrong internal specification, and it is one of the few defects that can pass every optical check on the line. A different value in the same package looks identical in the image, tests correctly if the net does not depend on it, and only shows up when the product behaves differently in the field.
Because inspection cannot see the difference, prevention has to happen before the part is placed. Reel storage, feeder setup, the reel changeover routine and barcode verification at the machine are the controls that matter, and traceability is what limits the damage when one of them fails.

How a Wrong Part Gets Onto a Board
The common route is a reel that was returned to the wrong position. An operator removes a partly used reel during a changeover, puts it back on the shelf, and the next shift picks it up by appearance rather than by part number. If the label is on the wrong box or has been lost, the error is invisible until something fails.
The second route is a program change. A revision that moves a part to a new feeder position while the old reel is still loaded produces a panel built with the previous value. The third route is a supplier substitution, where a part is shipped with a different tolerance, dielectric or voltage rating under a similar ordering code.
Reel Storage and Kitting
Storage discipline removes most of the opportunity for a mixed reel. Every reel should be identified by a label that carries the full manufacturer part number, the quantity and the date code, and the label should be attached to the reel rather than to a bag that can be separated from it.
Kitting should be done against the bill of materials, and the kit should be closed and identified when it is complete. Where partial reels are returned to stock, they should go back into their original bin rather than into a general storage area, and the return should be recorded. Feeder Setup and Reel Changeover
Setup is where a wrong part becomes a defect. The feeder position, the part number and the program slot have to agree, and the check has to be made against a list rather than from memory. Two people reading the same setup sheet and confirming the reel labels catches errors that neither would find alone.
The reel changeover routine matters most on long runs, where a reel runs out and is replaced at the machine. The replacement should be verified against the setup list before it is spliced or loaded, and the splice should be recorded so that the panel built across the change can be identified later. Good feeder setup practice includes that record as part of the change, not as an extra step.
Barcode Verification at the Machine
A barcode check compares the reel label with the expected part for that feeder position. It is the single most effective control against a wrong part, because it removes the human judgement that fails when two parts look the same. The scan should be required before the feeder is released, so that a skipped scan stops the position rather than being logged afterwards.
For the check to work, the program must carry the part number for every position and the labels must be readable. Where a supplier label is damaged or uses an unusual symbology, the reel should be relabelled by the shop with a controlled label. The verification record, including the scan time and the operator, should be kept with the setup record. A formal setup verification step turns the scan into evidence.
Program and Part Number Control
The placement program should be controlled like any other released document. A revision that changes a part number, a feeder position or a quantity should be reviewed and released before it is loaded, and the previous version should be removed from the machine so that it cannot be selected by mistake.
Part numbers deserve their own check. Two components can share a package, a value and a footprint while differing in tolerance, temperature coefficient or voltage, and the ordering codes are often similar by design. The program should carry the full ordering code rather than an internal nickname, and the nickname should never be the only identifier visible at the machine.
Silent Substitutions and Approved Alternatives
Substitution is legitimate when it is controlled and dangerous when it is not. An approved alternative that has been evaluated for the position can be used, but it has to be recorded against the panel so that the build is traceable. A substitution made at the feeder without a record is a wrong part by definition, even if the part works.
The risk is highest for capacitors and for parts inside a feedback network, where a tolerance change alters behaviour without causing a failure. Where the design depends on a specific tolerance, that requirement should be stated on the assembly drawing so that the substitution decision is made with the information rather than without it.
Inspection Limits and How a Wrong Part Escapes
Optical inspection checks presence, position and orientation. It does not read the value printed on a component body, and even where it does, the marking on many chip parts is a short code that is not the part number. A wrong value in the correct package therefore passes.
Electrical test catches a wrong part only when the net depends on it. A wrong resistor in a divider changes a voltage that the test may still accept as in range, and a wrong capacitor may change nothing measurable at all. Coverage should be reviewed whenever the question arises, because the assumption that test will catch a value error is often wrong.
Traceability and Containment
When a wrong part is found, the question is how many boards carry it and where they are. The answer depends on records that tie the reel to the feeder, the feeder to the panel and the panel to the shipment. Without that chain, the only safe option is to quarantine everything built in the same window.
The chain should be built from records that already exist. A reel load record, a feeder setup sheet and a panel serial number list are enough to define a suspect window, provided the time of the reel change is recorded. The traceability requirement for the finished assembly follows the same logic as for its components.
Line Audit and Records
A periodic line audit should verify that the reels loaded match the setup list, that the scans are being recorded rather than bypassed, and that the return of partial reels is being logged. The audit is most useful when it is unannounced, because the question it answers is what the line does when nobody is watching.
Records should be kept long enough to cover the product warranty, and they should be searchable by part number as well as by panel. When a supplier issues a notification about a batch, the ability to find every panel built with that batch in minutes rather than days is what separates a controlled containment from a recall. Feeder condition is part of the same audit, and the pick height check belongs in the routine.

Can AOI detect a wrong part? Only in the limited case where the marking or the body shape differs enough to be recognised by the model. Most wrong part escapes involve an identical package with a different internal value, which no camera can distinguish. That is why the control has to be at the reel, not at the inspection station.
Is barcode verification worth the extra time at setup? The scan takes a few seconds per feeder and it removes the most likely cause of a wrong part. Where the alternative is a containment exercise or a field failure, the cost comparison is not close. The main requirement is that the machine refuses to release a position that has not been scanned.
What should be done with a partial reel removed from a feeder? It should be labelled with its full part number, quantity and the date it was removed, and returned to its own bin rather than to general storage. A partial reel that goes back into a mixed area is the origin of the next mixed reel, and the record of the return is what allows a later investigation to be closed.
