Release Film in PCB Lamination: Reuse and Handling

Release film sits between the press plate and the board stack, and its job is to let the two part cleanly after the cycle. It also carries the surface texture that the press plate would otherwise print onto the laminate, and it holds resin that squeezes out of the edges. It is a consumable, but it is not a disposable one in the way that a wipe is. Used well, it is the cheapest part of the stack and the easiest to control.

Because it is cheap compared with a spoiled panel, release film is often used until it fails rather than until it is due. The failure is usually gradual, in the form of wrinkles, contamination and a loss of release, and it appears as surface defects on the boards rather than as a film problem. Setting a reuse rule is the way to stop that.

What Release Film Actually Does

The film prevents the resin that flows out during the press cycle from bonding to the plate. It also distributes pressure and stops the plate surface from being transferred onto the laminate. Without it, the stack would be bonded to the plate and the panel would be destroyed during separation. The film is also what keeps the plate clean enough to be used again.

The film also acts as a carrier for the texture that appears on the outer surface of the board. A glossy film and a matte film produce visibly different surfaces, and the choice has to match the finish the product expects. Changing film type mid-order is a change to the product surface.

Film Types and Thickness

Release films differ in base material, in thickness and in release coating, and each combination suits a particular press cycle. Thicker film tolerates more pressure and more resin flow without wrinkling, while thin film conforms better to features on the surface of the stack. The correct choice is usually the one the laminate supplier recommends. A film that is too thin for the stack will wrinkle before the cycle is finished.

Temperature rating matters as much as thickness. A film that softens at the press temperature will stretch and wrinkle, and the wrinkle will be pressed into the board. Film that is stored past its shelf life can also change its behaviour, so the delivered date is worth writing on the box.

Reuse Rules and How Many Cycles

A reuse rule is simply a number written down, and its value comes from the film and the process rather than from opinion. Many shops allow the film to be used for a small number of cycles and then discard it regardless of appearance. The number should be set so that the last allowed cycle still produces an acceptable surface. The number is best set by trial and then treated as a limit rather than a target.

The rule should also say where the film may be reused. Film from the top of the stack and film from the bottom may see different conditions, and a film that has been wrinkled once tends to wrinkle again in the same place. Marking the film so that its cycle count is visible removes the guesswork.

Wrinkles, Tension and Lay-Up

Wrinkles form when the film is not flat when the press closes, and the cause is usually in the lay-up rather than in the film. A sheet that is laid down with a fold, or one that is held only at one corner, will move as pressure is applied. Laying up on a flat surface and smoothing from the centre outwards prevents most of it. A film that is slightly larger than the stack is easier to lay flat than a tight one.

Contamination and Carry-Over

Film picks up resin, dust and handling marks, and anything on the film ends up pressed into the board surface. Resin that has cured on the film is the worst case, because it leaves a raised lump that presses into the laminate. A film with cured resin on it should be discarded rather than wiped. Film that has been dropped on the floor should be discarded without discussion.

Handling is the other source. Fingers, gloves and the bench all transfer material, and the film covers the entire board area. Storing film in a closed bag and handling it by the edges is a small discipline that removes a large class of surface defects.

Press Cycle Effects and Plate Condition

The press cycle itself wears the film, and the wear is faster at high pressure and long dwell. A cycle that is longer than necessary consumes film as well as time, which is one reason the cycle should be set from the laminate rather than from habit. Storage, Handling and Disposal

Film should be stored flat, in its packaging, away from heat and from direct sunlight. Rolls stored on end deform under their own weight, and sheets stored loose pick up dust. A simple rack with the boxes kept closed is enough for most shops.

Used film carries cured resin and cannot be treated as ordinary packaging waste. It goes into the same stream as the other resin-bearing consumables, and that stream should be labelled and kept away from the lay-up bench. Mixing used film with clean film is the fastest way to spread contamination. The used film container should be closed so that resin dust cannot escape onto the bench.

Records and Verification

The record should carry the film part number, the lot, the date received, the cycle count and the point at which the roll was retired. When a surface defect appears, that record shows whether the film or the plate is the more likely source. It also shows whether a change of film supplier changed the surface. Cycle counts written on the film itself are more reliable than a note on the press.

Acceptance of the finished panel follows the published IPC documents, and the outer surface is part of what is being accepted. A film rule that is written down and followed is cheaper than the rework it prevents.
