Tank Lining Inspection: Cracks, Blisters and Repair

Tank lining inspection is the work of checking the protective layer inside a plating tank while the tank is empty, and it is the only time the condition of that layer can be judged properly. A lining that has begun to fail lets the bath reach the substrate underneath. It is a maintenance task that competes with production, and it is usually the first one to be postponed when the line is busy.

Once that happens the damage is no longer confined to the lining. The bath picks up iron or concrete, the tank wall corrodes, and the leak that follows is found by the floor rather than by an inspector. A lining failure also puts the waste treatment plant under pressure, because the bath is no longer the only thing that has to be handled.

Why Tank Lining Inspection Matters

The lining is the barrier between an aggressive solution and a structural shell, and it is attacked continuously by the chemistry, by the temperature and by the cleaning that goes on inside the tank. Its condition decides the life of the tank. The thickness of a sheet lining is chosen for the chemistry and the temperature, so a thinner sheet is not automatically cheaper.

A small blister is a place where the bond has already failed. If it is found early it can be repaired, and if it is left it will grow until a section of lining lifts away and exposes the substrate. A lining applied to a rough or contaminated substrate will fail at the bond no matter how good the material itself is.

What Linings Are Made Of

Linings are usually a flexible sheet material, a rubber or a plastic, bonded to a prepared steel or concrete surface. Some tanks use a sprayed coating instead, and some use a solid plastic fabrication with no bond line at all. Probing a blister with a blunt tool tells you whether it has spread, and it should be done gently so the lining is not torn.

Each material has its own sensitivity. A sheet lining fails at its seams and at the bond, while a sprayed coating fails where the thickness is low or where the spray did not reach, such as behind a heater. Undercut that reaches a seam usually means the seam has already begun to open, and that is a finding in itself.

Blisters and Undercut

A blister is a raised area where the lining has separated from the substrate, usually because a small amount of solution has reached the bond line through a pinhole or a seam. Pressing it usually shows movement, and it often hides a wet film underneath. A sharp corner in a tank is a stress riser, and the standard remedy is a radius that the lining can follow without thinning.

Undercut is the spread of that film along the interface, and it extends well beyond the visible blister. A lining that has blistered should be probed at its edge, because the true extent of the damage is always larger than the surface suggests. Heaters should be removed before the inspection, because the lining behind them is the area that fails first and is seen least.

Cracks and Stress

Cracks form where the lining is stressed: at a sharp corner, at a weld that was not ground smooth, and around an immersion heater or a support welded on after the lining went in. Thermal cycling opens them further. The sketch should use a simple grid, so that the same point can be found again at the next inspection without measuring.

A crack in a lining is a direct path for the bath, so it is more serious than a blister that is still intact. A spark test should be done at a voltage suited to the lining thickness, since too high a setting will damage a sound coating.

Inspecting an Empty Tank

The tank should be drained, rinsed and ventilated before anyone goes inside, and the inspection itself is done with the lining clean and dry. Damp patches after the rinse usually mark the places where solution has reached the substrate. Patches should be rolled or pressed from the centre outwards, so that air is driven to the edge rather than trapped under the sheet.

The whole surface should be walked or reached, and the result recorded on a sketch so that a defect can be compared with the last inspection. A spark test can locate breaks in a lining that are too small to see. A repaired tank should be leak tested with water before the chemistry goes in, since water is easier to handle than a hot bath.

Repair Methods and Limits

Small blisters can be cut back to sound lining, dried and patched with the same material and the same bonding procedure. The patch has to overlap sound lining by a defined distance, and its edges have to be sealed. Repair material should come from the same supplier and the same batch family as the original lining wherever that is possible.

Larger damage is repaired with a bonded sheet patch, and the repair has to cure before the tank is refilled. A repair done in a damp tank, or one cured at the wrong temperature, will fail in the same place within months. A tank that has been relined should be cured to the supplier procedure, and the temperature should be recorded as it is applied.

When Replacement Is the Answer

Replacement becomes the answer when the damage is widespread, when the lining has lost its flexibility, or when repairs outnumber the original surface. A lining that cracks on every thermal cycle is no longer doing its job. Small tanks are often replaced rather than repaired, because the labour cost of a proper repair approaches the cost of a new tank.

The bath chemistry also matters, because a change of process can leave a lining that is sound but incompatible. Records and Verification

The record should carry the inspection date, a sketch of any defects, the repair method and the cure time, together with the result of the leak check before the tank was refilled. Those entries turn a lining from a hope into a managed asset.

Acceptance of the plated work follows the published IPC documents. A tank that passes a leak check after repair can be returned to production with confidence rather than optimism.
