Tape Splice Control: 6 Rules for SMT Reels
A tape splice is the joint that lets a running placement machine move from an empty reel to a full one without stopping the line. Done well, the joint passes through the feeder like any other length of tape. Done badly, it causes a feeder jam, mis-picks a part and costs more time than the reel change it was meant to save.
The mechanics are simple: align the pockets, join the carrier tape, join the cover tape and keep the thickness at the joint within what the feeder can swallow. Every failure traces back to one of those four points, which is why the splice belongs in the setup standard rather than in the operator’s judgement.

What a Tape Splice Has to Achieve
The joint has to hold two lengths of carrier tape together under tension, keep the pocket pitch constant across the join, and present a flat surface to the feeder’s guide rails and sprocket. It also has to release the cover tape cleanly so the nozzle can pick the first component after the joint.
Pitch is the detail that decides whether a tape splice works. A half pitch error at the join moves every following pocket by the same offset, and the feeder index then sits between two components. The pick either misses or takes a part at an angle that the vision system rejects.
Splice Tape Types and Backing Film
Splice tape is supplied as single sided, double sided or as a strip with a metal reinforcement, and the choice follows the tape width and the feeder type. Wide tape on a large component reel needs the extra stiffness; narrow 8 mm tape for chip components is better served by a thin, single sided strip.
Backing film matters because the splice tape must not stick to the components or lift the cover tape early. Where the tape is paper based, moisture can soften the adhesive and let the joint creep during a long run. Keep the splice materials with the other consumables in a controlled store.
Pocket Alignment and Pitch Matching
Cut the tape between pockets, never through one. A cut through a pocket leaves a damaged cavity that the feeder cannot index and the nozzle cannot pick. The cut should also be square, because an angled cut shifts the first pocket of the new length.
Match the pocket size and the tape width exactly. Mixing two carrier tape types in one tape splice is a common cause of a joint that looks flat but rides high on one side. Where the reels come from different suppliers, check that the pocket depth is the same before splicing them.
Cover Tape Joining Without a Step
The cover tape is peeled at a sharp angle under tension, so any overlap at the join becomes a fold that the peel mechanism cannot open. Butt the two ends and bridge them with a short piece of cover splice tape rather than overlapping the cover tapes themselves.
Keep the bridge short and centred. A long patch increases peel force, and a patch that crosses the pocket edge can pull the component out of the cavity as the tape advances. The peel force the feeder sees should stay inside the window the feeder setup defines.
Feeder Setup for a Spliced Reel
The feeder has to be loaded so that the joint enters the sprocket straight. A tape that is twisted in the channel will jam at the splice even if the joint itself is perfect. This is the reason feeder setup verification checks tape alignment before the run starts.
Feeder index speed also matters at the joint. Where the machine allows it, slowing the first few indexes after a splice gives the thicker joint time to pass the guide. On high speed lines the difference is small in cycle time and large in jam rate, as the routines in feeder setup and changeover make clear.

Detecting a Bad Splice Before It Jams
A trained operator can find most bad tape splice joints by hand before loading the reel. Run a thumb along the joint: a step, a lifted cover tape edge or a loose carrier end is obvious. Check that the pockets either side of the joint still hold their components and that the sprocket holes line up.
Automatic feeder sensors catch some feeder jams, but only after the tape is already in the channel. The cheaper control is a visual check at the splice station with good light, using a boundary sample for what an acceptable joint looks like. This mirrors the handling discipline that floor layout is designed to support.
Splice Rules for Small Chip and Fine Pitch Parts
Small parts leave the pocket more easily, so a splice on 0402 or 0201 tape deserves more care than one on a large connector reel. Use a thin splice strip, butt the cover tape precisely and avoid any adhesive that extends over a pocket mouth.
Fine pitch parts also suffer more from a pitch error, because their pads are narrower than the placement offset the error creates. Where the component is expensive or the pitch is tight, run the splice empty through a scrap length of tape before it reaches the first real component.
Documentation and Traceability of Spliced Lots
A splice joins two lots, and the join has to be visible in the record. Note the reel identifier, the supplier lot of the second reel and the time of the splice so that a defect found later can be traced to the right material, in the same way traceability works for boards.
Where a customer requires lot purity, splicing may be prohibited for a given product. That rule belongs on the traveler rather than in a verbal instruction, because the operator loading the feeder is the only person who can enforce it at the moment it matters.
Splice or Run Out: Deciding on the Line
A tape splice is worth the effort when the machine can keep running and the tape itself is clean. It is not worth it when the splice station is a bench with poor light and no sample, or when the feeder type is known to be sensitive to joint thickness. Those are the cases where a planned component reel change beats a tape splice.
Set the rule by feeder type rather than by shift. A line running several machines can publish a short table that says which feeders accept splices and which do not, and the changeover sheet is the natural place to keep it.
FAQ
Can any two reels be joined with a tape splice? No. The carrier tape width, pocket pitch and pocket depth have to match, and the cover tape should be the same type. Where the materials differ, the joint will still hold but the peel force and the pocket position change across it.
How much splice tape should be used? A tape splice needs one strip of the correct width, centred on the joint, and that is enough. Adding more tape does not make the joint stronger, it makes it thicker, and thickness is what the feeder channel and the peel mechanism tolerate least.
Should a tape splice be inspected after placement? The useful check is at the machine, where a reject rate that rises for a few minutes after a reel change points at the joint. Recording the splice time with the SMTA style process data makes that link visible instead of anecdotal.
