Adhesion Promoter Control Before Conformal Coating: 5 Rules

An adhesion promoter is a thin chemical layer applied between the board surface and the conformal coating. It provides the chemical bridge that the coating cannot form on its own, particularly on solder mask, on metal pads and on moulded parts.

It is used where a coating has to hold on a surface that resists wetting, and where a lifted coating would be a reliability failure. Because the layer is thin and invisible, its control depends on the process rather than on inspection.

What an Adhesion Promoter Does

The promoter contains molecules with two different ends. One end bonds to the board surface and the other is compatible with the coating, so the interface becomes a chemical joint rather than a mechanical one.

The result is a coating that resists peeling, moisture ingress along an edge and thermal cycling. The same coating on an untreated surface may pass an initial adhesion test and still lift weeks later, which is why the promoter is specified rather than left to the operator. The promoter is also specific to the chemistry it was designed for, so a primer chosen for one coating family will not necessarily improve the adhesion of another, however carefully it is applied. Thickness and Coverage

The promoter works as a monomolecular layer, so more is not better. A layer that is too thick leaves an unreacted film that acts as a release agent, and the coating then lifts from the promoter rather than from the board.

Coverage is what matters and it is verified by the coating result rather than by the promoter itself. A board that is fully wetted but thinly coated performs better than one that is flooded at the edges and missed under a component. Coverage is checked by coating a test board and inspecting it under ultraviolet light where a tracer is present, since a missed area shows as a dark patch that would otherwise be invisible until the coating lifted.

Dwell and Evaporation

Most promoters are carried in a solvent that has to evaporate before the coating is applied. If the coating goes on too soon, the trapped solvent forms bubbles and blisters that appear after cure.

If the wait is too long, the promoter can be contaminated by airborne dust or lose its reactivity. The dwell is therefore a window with an upper and a lower limit, and it is written into the process with the ambient conditions that apply. Surfaces It Cannot Fix

A promoter does not remove contamination. Oil, silicone, mould release and flux residue all sit between the promoter and the surface, and the coating then fails at the contamination layer rather than at the interface it was meant to improve.

It also cannot compensate for a surface that is physically weak. A solder mask that is under-cured or a moulding that is chalky will fail cohesively whatever is applied on top, so the substrate condition is checked first. Application Methods and Equipment

Brush, spray and dip are all used, and each has a different signature. Spray gives even coverage but needs masking, dip gives complete coverage but wets surfaces that should stay clear, and brush is local but operator-dependent.

Whatever the method, the equipment has to be dedicated to the promoter. A spray gun that has also carried a coating leaves cured particles that block the nozzle and produce an uneven film, which then shows up as patches of poor adhesion. Equipment is cleaned at the end of each shift with the solvent recommended for the product, because a dried film in a nozzle produces a spatter pattern that is difficult to distinguish from a coverage fault.

Interaction With the Coating

The promoter and the coating must be chemically compatible. A promoter designed for a silicone coating will not help an acrylic, and mixing products from two suppliers is a common cause of a coating that cures to a soft or hazy film.

Cure chemistry also interacts. A moisture-curing coating needs the promoter to be dry but not fully reacted, while a UV coating needs the promoter layer to be thin enough to pass light, which is why the pairing is qualified as a system. The pairing is confirmed by an adhesion test on a coated coupon before the combination is released for production, and the result is kept with the material certificates for both products. A change to either product is treated as a new pairing.

Adhesion Testing and Inspection

Adhesion is checked by a cross-hatch or a pull test on a sample board that went through the same process. The test is destructive, so it is done on a coupon or on a sacrificial area rather than on the product.

Where a board is coated for a customer requirement, the test result is recorded with the batch. Storage and Records

The promoter has a shelf life and it is sensitive to moisture and to temperature. Containers are kept sealed, the batch is recorded, and an expired product is not used regardless of how it looks.

Records should link the promoter batch, the dwell, the coating batch and the adhesion result. When a coating lifts in the field, that chain is the only way to establish whether the promoter or the coating was responsible. Can an adhesion promoter be applied over an existing coating? No. It has to reach the substrate to work, so it is applied before the first coating. A second coating over a cured one depends on the compatibility of the two coatings rather than on the promoter.

How is the correct thickness judged? By the coating result rather than by measuring the promoter. A uniform, thin film gives a sound coating, while a visible wet film usually means too much material has been applied.

Does every conformal coating need a promoter? No. Many coatings bond well to a clean solder mask without one. The promoter is specified where the substrate is difficult, the environment is severe, or a previous process has shown lifting.
